I just quickly skim read the last few entries and realised that I'd missed a few things...

The new engine didn't run quite right as it had been sat for a while. Basically when revved hard it would rev and then plateu out before the revs continued upwards again. Peter wanted to get the engine running perfectly before it gets removed from the car and stripped down so that at least we know its running sweetly before we start to modify bits and replace lots of the internals.

After some time spent with an engne diagnostic tool it was decided that it was the lambda sensors at fault. So Peter bought some new ones at a small fortune:

The manifolds got removed to make life easier, but one of the threads in the manifold sheered, and so it got tapped out again:

And then the new sensors got fitted:

Its running better now. I feel that there are still some tweeks to be made on the engine before its taken out and stripped to tiny bits :mrgreen:

Peter has done a lot of gearbox work; the major aspects have been outlined with the previous pictures. However there is a lot of time involved in simply carrying out the 5th gear extension let alone all the LSD work.

To give you some idea as to the amount of work involved in just the 5th gear extension and some of the specialist tools needed have a look at this thread:

Anyway, time for a mini car update...

This weekend has been eventful. Peter popped down in his lovely car, which I was quite proud to have sat on the drive! lol

When he left he also took mine with him so that he could start work properly on it from tomorrow onwards! I can't believe its gone for all the work to be done already; it really has flown by.

Hey Karl I was going to do the same LSD and gear modification on my V6. Got a decent second hand gearbox but couldnt source the parts in time, so in the end just fitted the gearbox. It will be much quieter at motorway speeds with that. Out of interest what did you pay for the LSD if you dont mind me asking? Its a project Im still thinking of doing someday. Cheers. I think woodsport had a quaife diff for sale if you need one?

Karl was last seen in his loft boarding it out, maybe he's boarded over the hatch and is still trying to find his way out. :lol:

LSD was £180. Not easy to find at that price. Bear in mind you'll also need 2 new diff side bearings at about £55 each.

Paul sold his Quaife for £450.

We bought the 1ZZ LSD for £180.

Yeah that's a great price, when I looked for one for my 540 bmw they were coming in at £600-£700, to rich for me! Something to think about for my 2 though.

Well I've finally found my way out of the loft! Actually I've fitted a loft hatch three times bigger so it should be easier in future! lol.

I spent 15 hours boarding out the loft and I'm around 1/3 of the way through it. That however is nothing compared to the amount of time, effort and research that Peter is putting into this project! :thumleft:

As said above by Peter the LSD was only £180, which was an amazing bargain. It was a case of "right place, right time"!! I think we would struggle to find another one anywhere near that price again as they easily sell for x2, x3 or x4 that price.

As you say Herts66, Peter is doing a cracking job so far and I'm one happy customer. Needless to say I'm waiting in anticipation to see the engine switch take place :mrgreen:

Its nice to have the regular picture updates from the workshop. Not only as it keeps my interest but clearly some other people on here aswell! lol.


There are still a few little niggles with the V6 engine tick over that Peter has been working on today. He has also sorted out new polybushes and ball joints on the front of mine :D

From memory (I'm sure I've forgotten lots!) the only major parts left to do are just the track rod ends, rear bushes, engine strip down, engine port and polish, engine rebuilt and custom detailed, new gaskets, cambelt change, engine bay clean down, custom clutch build and fit, finishing off the gearbox and fitting, modified exhaust downpipes, custom flywheel finished and fitted, tacho reset and calibrated to read V6 spec, speedo re-wire to work electrically, induction kit, lots of wiring to make and splice, tracking and a few other small jobs and the car will be finished.... A couple of hours work at best :whistle: :pale: lol

No Peter updates today but I did have a package waiting for me when I got home :mrgreen:

I now have (courtesy of Rhon) an alcantara gearstick gaitor and handbrake gaitor waiting to go on :D

trim your roof lining i got mine done in leather and made a massive difference :)

Saw this car on Monday, was quite fascinated by the colour. Wish my 2 was in anywhere near as good condition. :oops:

Thank you both very much for your kind comments; I'm pleased to hear that other people think its looking good as well and it's not just rose tinted glasses! lol. I'm so pleased with how its progressed since I got it and feel that its definately going in the right direction.

I'm still no-where near finishing this never ending project though :mrgreen:

So Peter picked up the newly cleaned gearbox casings last night :D
They haven't been painted as given a year or two it would look grimey again and the paint would probably start to peel off. So these casings have been pain stakingly restored by a form of shot blasting that uses crushed walnut shells so that it doesn't damage the aluminium casings

Pleased??? I think thats an understatement! :thumleft:

Peter intends to now build up the gearbox although he will have to be wearing gloves so that he doesn't mark the new casings :D lol

you guys are doing it all wrong lol should do what ive done and get everything powder coated satin black so it never has to be cleaned lol

gear box looks awesome though mate cant wait to see it all finished :)

Here are the latest updates;

New seal and O ring kit ready to be used:

Here is the torque meter that Peter was using. This is for setting preload of the diff. This reads to a maximum of only 4 Nm. Very sensitive! The preload for the 1ZZ LSD is set via the output shaft (as opposed to output of diff as with non-LSD diffs), so the output shaft and LSD are installed and casings temporally bolted together. When the preload is set, the casing have to be disassembled for the build to continue...

Here are the diff and gear clusters in place:

Here is a close up of gear clusters and selector rods/forks. Note that the nut is still on end of output shaft from measuring the preload.

The main casings are put together and on now as seen:D

Then the final major job was putting the new Avensis 5th gear on. This in itself will give a huge difference to how the car drives at higher speeds. Note the multi-part synchro ring assembly used on later gearboxes :D

And finally it all gets bolted together and put to one side ready for when it can be bolted into the car \:D/

Peter has clearly been working hard on it, and this box should make a huge difference to how the car feels and drives especially with that extra influx of power...

the lsd is one of the best mods you'll do karl, ive had mine fitted for the best part of a year along with the longer 5th gears just need to get around to getting my v6 in there with it. £180 is about the going rate for the mk3 lsd but if you wait you can get them alot cheaper, ive bought 3 for £50 each, 1 is now in my car the other 2 got sold on to raise beer tokens/pay for my 5th gears as they were £200.

So how easy is it to fit the LSD then? I guess if your going to do that then your best off switching out the stock 5th for the longer gear? Im still pondering doing it, my cars too loud on the motorway.
