Lambda 'cheat' is for cars with a pre and post cat lambda. The pre cat lambda does the important stuff the post cat just makes sure the cats working and flags up a light if its not. I'd go for a rev 3 ECU given that most of the things that will effect the tune of the engine (inlet, cams, throttle body?) are rev3. The block wont make much difference and there is not much difference between the rev2 and 3 heads on the GE lump, not like the GTE lump where they differ massively.

Sounds like the cotter pin and clevis pin. I think the bit you describe is the clevis and the 'R' pin is the cotter.

Yeah thats the kind of finish you will get in a home garage in this weather. You can colour sand it smooth as long as its thick enough, start with 1500 until its smooth but will be matt then buff with corse to fine cutting compunds.

I'd be worried about having the sills patched up without investigating whats rotted out inside. An MoT and 'structurally sound' are 2 different things.
